Whatever you do take the time to not melt the material. I used a very open pore disk like a gritty sponge on an angle grinder, took material off fast but left a ton of slag that took a long time to trim off by hand.
You can melt it - its thermo setting and such will just break off in globs after it gets hot and melts. I couldn't avoid it on mine... found out that it didn't matter how hot it got, it's just how much crap you want on your grinder wheel.

I think I'm going to try a 4.5" angle grinder with a very very coarse flap wheel disk.

If I can find 18 grit I'll use that.

Coarse grit will load up less and that will keep the cut cooler.

I'm expecting a big mess.

Here is what I used. Sander is about $30 at harbor freight plus the belt. I found an open box for $14. Even with that crazy belt it would still melt the plastic some and you'd have to peel some away. By pressing hard the sander will get some work done, but it still takes awhile.... Then using a blade I had to trim out every hole's edges to get it presentable.

-note- I tried a regular random orbital type sander and it barely did anything so I really recommend a belt type sander.

I just used a flat head screw driver and carefully pried back the tabs of the grill and pulled up around the edges of it. If you look closely it's easy to see how they work.

I have tried a couple different ideas on scoops for the cold air and ended up butchering my shroud in the process, but will pick up another one later.

Here is what I ended up with. It's half the stock scoop and I used the other half On the other side. I have something else in the works that I will be bringing to market eventually most likely.

Tried a whole stock snorkel but it wouldn't work with the plastic piece that goes over it connected to the bumper. Was perfect otherwise though.

Just to clarify, this piece pops out from the back? You have to take the bumper off to remove it?

Those of you on stock turbos... What temp differential is your access port reporting for charge air when at idle, vacuum, and wot? I've been having prob getting my heat shield back flush so I feel my temps are hotter than they used to be. At one point I was 2-3 degrees higher than the reported ambient but it was very cold out and I was going 75 mph. I used to see +5F degrees during brisk acceleration but now its higher.

ambient is a calculation in the ECu and fluctuates often. When watch intercooler temps best thing is the reference off intake air temps.

Thanks Russ. Isn't the access port intake value though the ecu calculation? At any rate I love the intercooler.

For those that opened up the grill with the race intercooler, do you notice a drop in coolant temps with the extra exposure to the radiator with the crash bar and open grill?

No the intake air temp is read off the maf sensor in the intake. The coolant temp will not go down the thermostat controls the temp as a consistent temp. But what you will see is that it does not get hotter as easy when racing or beating on it.

I replaced my ATP fmic with this one Tuesday night. Running 28psi on my gtx2860 + meth. The ATP cooler would rise 15-20 deg on a 3rd gear pull. The DHM race cooler started at 64 and ended at 57 deg on today's log. I am amazed. Thanks Russ!

Wow... I'm seeing 20ish degrees rise with my Cobb intercooler. That's freaking impressive! Definitely going to be a future upgrade for me.
